As a workaround, try extracting /tf/resource/ClientScheme.res from /steamapps/team fortress 2 content.gcf to /steamapps/user/team fortress 2/tf/resource, using GCFExplorer.
Then open ClientScheme.res in a text editor and look for "ScoreboardTeamScore" and "HudFontGiant", I've changed the font from "TF2" to "Verdana" for sub definitions "4" and "5" in both cases.
Well. Think I managed to play a complete game at full resolution for the first time since the end of January. Only a few minutes, but a major step forwards!
In fact, I used the ClientScheme.res which came with FlameHUD, but I tested with the standard HUD. With FlameHUD installed (before the font patch) I would still crash at the end of the map.
